The sheet pricing math
DTF suppliers quote in dollars per square foot, but the real cost driver is how efficiently you pack the sheet. A 22×36 sheet is 5.5 sqft. At $7/sqft that is $38.50 of film. Add $4 shipping + $6 of layout labor at $25/hr = $48.50 total sheet cost. Divided by the number of transfers you fit, that is your per-transfer cost.
Worked example: workhorse 22×36 sheet
18 adult-chest transfers (8×5 inches each) on a 22×36 sheet. Transfer area: 18 × 40 = 720 sq in. Sheet area: 22 × 36 = 792 sq in. Utilization: 91%.
Total sheet cost: $38.50 material + $4 shipping + $6.25 labor = $48.75. Per-transfer cost: $48.75 ÷ 18 = $2.71. At 75% resale margin: $4.74 per transfer. Typical reseller charges $4.50 to $6 per adult-size transfer, so this fits the market.
Three packing strategies that matter
1. Nest different sizes together. Pocket-size transfers (3×4 inches) fill the gaps between adult-size transfers. A sheet with 15 adult + 8 pocket transfers packs better than 15 adult-only with empty space.
2. Rotate 90 degrees where possible. Some designs pack more efficiently when rotated, especially long rectangular text designs against short wide graphics.
3. Use filler designs. Stock up a folder of small universal designs (hearts, stars, small logos) and drop them into gaps on sheets you are already ordering. Pure margin on designs that would have been wasted space.
